So I wasn't going to build any more sabers.
Then I found this really awesome 30A blue LED (30A blue LED!)
So now I'm building another saber just to see how bright it will be.
I'd like to keep the build fairly simple, but I'm going to need a gigantic heat sink, and I don't know how to incorporate it into the build yet.  I'm also planning to build it using a teensy 3.6, a teensysaber v2 and three buttons. The idea being that having sabers configured differently will give me test platforms for when I work on the teensysaber software.

I was hoping to use MHS parts to make the hilt construction quick and easy, but there is no "gigantic heatsink, style 1" at TCSS, so I'm going to have to do something custom somehow...

For the people who remember; This build will have some similarities with this legendary build by Photonic Bladesmith:
30 Amp LED Sabers & Fluorescence Enhanced Saber Blades (Part 1 - Saber)

To compare and contrast, I plan to skip the constant-current, because the LED drive voltage matches the batteries pretty good, and I can use PWM to avoid over-heating. Also, the Osram LED unit is nearly twice as efficient as the unit the photonic bladesmith used, meaning the result could potentially be twice as bright.  I don't have the amazing fabrication skills of Photonic Bladesmith though, so mine will probably not look as nice.

I've said this before, but this time it might be true: I think I'm going to have to buy a lathe...

For this build, I need a very big heatsink, since the LED will draw ~120W of power.
I found something that might work on ebay, but attaching a blade holder and hilt to it will require some mechanical wizardry.

By best idea so far is to make something like this:



Which probably isn't that hard to do with a lathe.
Might be easier to pay someone to make it I suppose, but I haven't had a lot of luck with that so far.

So I think with that very large heatsink, I'm going to need a fairy long handle, or it's jut going to look really funny.
My current idea is to make it look a little like an over-sized katana. (the heatsink would be the tsuba) I was thinking of putting a shroud on the handle, but shape it so that the handle becomes slightly oval, then use black ribbon cable as ito. (Although, black ribbon cable seems to be a bit expensive, actual silk ito might be cheaper, and protect my hands from the heat better.)

Found some nice-looking 18AWG wire for hooking up the LED:

What I really wanted was fluorescent wire, but I haven't found any yet.
