This is the 'official' run thread for the AwesomeSauce X11000 run. 

Now is your chance to own a limited run, screen accurate double bladed saber that you can finish any way you wish.  You can weather your saber however you like - be it pristine to heavily weathered.   Your will have complete control over who does the install on your saber, whether you choose to do it yourself, work with a recommended installer, or choose another installer, it is totally up to you.  The AwesomeSauce's awesome parts kit will let you choose the budget for your saber by choosing to have an install appropriate for your needs.  You can do anything from a dual CF install to a buckbuck powered, no frills trooping monster (how many batteries can you fit inside?), or even leave it as a static hero display piece. 

Before I get too far into the details of this run, a few points of interest need to be made:
1.  You will have the option of buying 1/2 of the full double saber (single blade) or buying the full (double blade) saber.
2.  I am not offering installs - you may self-install or contact a smith of your choice.  Several quality smiths are recommended below.
3.  ALL sabers will ship unfinished and unassembled.  This run is for full or half parts kit ONLY!

The above picture shows all the parts that will be included in the half saber parts kit.  There are 30 seperate machined parts and 9 bought out parts in the half saber kit.

A full kit will include all the parts needed to make the full double bladed saber which includes the center coupler and o-ring as well as two pommel blanks that you may finish any way you wish.  A half kit will include all the parts needed to make a single bladed saber which will include the blank pommel that you will need to finish.  A half kit will not include the center coupler or o-ring.

As this run is for parts kits only, there will be no finishing offered.  The only exception to this - the red buttons will come red anodized.  It will be up to you to paint the saber as you see fit.  This way, you may make your saber prisitne AFB, or weathered to the degree you wish.  Also, I am not including sound boards, batteries, LEDs, optics, chargers, blades, stands, cases, fonts, boots or anything else - only what you see in those full and half parts kits photos above will be supplied. 


PRICING:

The half saber kit will be $600.00 plus shipping plus 3.5% for Paypal.
The full saber kit will be $1200.00 plus shipping plus 3.5% for Paypal.

I have spoken to General Grievous, who did the double CFV5 install on the first POC saber, and with Jango Fett, who did a single CFV6 install on the second prototype saber, and they have given me some rough estimates on install and finishing costs.

A typical double CF install (no CF, no CEx, no batteries and no LED provided by customer) $540 + CF and elecrtonics cost.  So  ~$890-990 (depends on LED choice, etc.)
A typical single CF install (as above) $270 + CF and electronics cost.  So ~$450+

A typical double PC install (no PC, no batteries and no LED provided by customer) $450 + PC and electronics cost.  So ~$720+
A typical single PC install (as above) $225 + PC and electronics costs.  So ~$360+

Add in $100+ to paint.  If you want powder coating , ~$200+  (finishing is labor intensive)

...So, a double saber with dual CF install and finishing would be in the $2300-2400 range.  And that would be for the equivilant of two fully installed, CF powered. movie accurate sabers...

These are 'estimated' install costs.  Installers are under no obligation to honor these costs.  It will up to you and your installer to work out final pricing.

I have spoken to General Greivous, Jango Fett, MH and Madcow and they have all agreed to take some install commissions on these parts kits.  How many and who they accept will be entirely up to them.  I trust and recommend these four installers and they have confirmed that they expect to have some open spaces for commission.   As a customer, you are not bound by me or anyone else to pick one of these four installers.  You may do your own install or choose anyone whom you like to ask if they will take on your install.  Please remember, install costs are NOT included in the cost of the saber parts kits.

With only buying a parts kit, the purchaser has the ultimate in flexibility to decide on finishing level, install level and ultimate cost of the saber (If you do the painting and install yourself, you can save quite a bit).

This run will be limited to 40 half sabers.  If you want a full saber, I would suggest buying the full parts kit (which would take two half saber slots).  You may purchase a half saber but I do not have plans to do a second run anytime in the near future.

Downpayments and final payments:
To guarantee your spot on this run, you will need to make a non-refundable $200.00 per half saber parts kit ($400.00 for a full saber parts kit) deposit.  Deposit will need to be sent, via Paypal, to sales@orbitalmachining.com as a payment for goods (I do not accept personal payments and if you send a personal payment, I will refund it and ask you to remake the payment as a payment for goods).  Please post in this thread when you make your payment and once I have received it, your name will be added to the list.  As these sabers are extremely time consuming, this run will take quite a while to complete.  It will be your responsibility to have final payment ready when the sabers are completed and ready for shipping.  I will make sure I keep everyone updated as to progress as the work moves on.  And I will make sure all on the list are notified about 30 days from when I think the project will wrap up.  Right now, my best guess is a late year completion in November or December.   I will accept progress payments if you wish to 'pay as you go' while the work progresses.  Once the sabers are ready to ship, I will send everyone a final statement and you will have 30 days to make final payment or risk losing your parts kit.  Please note that the estimated completion time will be pushing up close to the Christmas holidays.  It has been my experience that people often do not take this into consideration when making a purchase.  For this reason I highly recommend that you budget and/or make payments throughout the year. 

I cannot give shipping estimates at the present time.  With the volatility of the US Postal Service, I am not going to quote shipping until the sabers near completion.  If you are having a smith do your install, I will be more than willing to ship directly to them for you.  I will ship USPS Priority in the US and give options for international customers.
 
I will keep this run thread open for 30 days.  After that I will close the list and order material to get started on this run.  All deposits are due by March 12, 2013.

I think that covers just about everything.  If I missed something, you need clarification on something, or just have a question, please feel free to post in this thread or PM me and I will answer your question.

Yes, the parts will be unfinished aluminum - by unfinished I mean no paint, no powdercoat, or no anodizing (except for the red thumbscrews).  They will look exactly like they do in the pictures of the full and half parts kits.  In researching this saber, I found out that there really was never a metal hero version of the double saber.  There may have been one back in the early days of production when it was just a half saber, but when it was made into a double saber, it was resin.  As such, the metal finish is not entirely accurate, but it looks so much better than silver painted resin.  The black is a tough call.  In some pictures, details look painted black.  In other, it looks like most of the details are nothing more than a black wash.  Because I don't want to get into doing 20-40 different paint jobs, I decided to leave the parts unfinished and allow the customer to decide how best he wanted his saber to look.  I chose to do the POC in a pristine look as it might have look when it was fist built.  Why?  Because I lack in the weather-fu department.  But someone who wants a more accurate finish may choose to weather their saber.

Yes.  If you look at the full parts kit picture, you can see the two pommel blanks at the top center of the picture.  I am only supplying blanks in case people want to add a crystal, do severed wires/tubes. or do some other design to make it look like a saber that was cut in half.  Also, being able to seperate the saber is possible only if you choose a double soundboard install.

..If you look at the half parts kit picture, you can see the single pommel blank at the top of the picture.  I am only supplying blanks in case people want to add a crystal, do severed wires/tubes. or do some other design to make it look like a saber that was cut in half.  The pommels that LDM used in the Phase 3 were ones I made.  You would need to ask him to make you something similar - that's something you need to discuss with your installer.

I'm interested in a full saber but I have a question first. You state deposit is made by March 12 so if I put my interest down now would I lose my spot if I can pay say march 1st but someone else can pay say Feb 25 if the list gets full? Thanks for your time

Scorpion is correct.  This is not an interest thread, but a sales thread.  To guarantee a spot, you need to get your deposit paid before the list fills up (to be honest, I expected this run to take a little longer to fill up - I am a little suprised at the quickness spots are filling up).  The primary reason for doing this is to prevent the case of someone expressing interest, only to end up not paying when the call is made for deposits to come in.  As my runs are limited in number, and are usually popular, the list fills up quickly.  I try to be as fair as possible and give everyone an equal chance at getting a spot.  On this run, I decided to forgoe the interest list and go straight to a sales list.

just wondering here what is regarded as accurate for this maul saber?
meaning the finished black parts... i see on many mauls that the ribbed part is not painted black also other differences infact on the mr le the only black parts are the O rings and a little bit aroung the emitter so can any one tell me what is the true accurate paint job for the maul? i had assumed it was like in wats pics but im not so sure

I think there was some discussion that a 100% screen accurate (or 99.999%) would be based on the prop used by Ray Park in the movie.

Maybe this one?  This appears to be fairly weathered.  eFX is /was supposed to have made one that was based on this prop, a resin version.  They had a prototype at a few cons last year (did it ever come out??)

The link above shows the EFX 'work in progress' saber.  I used some reference pictures of the Ray Park 'hero' and the EFX version to settle some of my final details and get a color reference.  I would imagine EFX went to great pains to replicate the Ray Park saber so I would think there coloring is probably the most accurate.  I decided that since my POC was machined and looked brand new, I would give it a brnad new paintjob.  If you go by the EFX version, it is hard to tell if the black is worn paint, a wash or just 'dirt and grime' from years of use.  This is why I am not finishing the saber - it will be up to you to decide how you want the saber to look.  Look throught the rest of the thread for pictures of the EFX compared to the sceen used saber owned by Ray Park.

With these runs happening so close together for me it's impossible to justify getting on another one, but once this run is over, so is the chance for a better than MR maul staff .  clearly this one is "the best" maul staff, but given the rarity of a DM1 I don't even see a second "better than MR" option.  That's my main reason for jumping in on the run, because once it's done, that's it. 

I'm happy to continue supporting Wat if he continues making these fabulous sabers.  I sure could use a breather though.   :D

BTW, I grew up with my grandpa saying that line all of the time (still does) so all credit for that goes to him.   ;D  It's his trademark.

1 half kit left.  After it goes, I will be closing the list.

Once the list is closed, that will be it.  I have no plans on keeping a waiting list or anything like that.  I want to thank everyone who has gotten in on the run so far.

As far as timeframe - I really do not have a clue.  I really wasn't expecting the list to fill in three days.  I have two other small runs I need to wrap up before I begin on this run.  I will probbly order materials next week and get started if I get some free time ont eh machines, but I don't expect to actually get ont machining on this project for at least one month.  This is a very labor intensive build (moreso than any previous saber I have done) so it is hard to get an idea.  My goal is delivery before the end of the year.  It may be earlier (fall) or it may not be until next year.  I will have a better idea once I start into the machinnig and see how fast it is progressing.

Since you have never been in on one of my runs before, here is how it works.  When the saber nears completion, I PM/email all participants and tell them the sabers are nearing completion.  I typically do this about 30 days out from when I think the sabers will be finished.  As I use CNC machines, it's not a matter of making one saber then on to the next, I make all of one part then start the next part.  So all sabers will be finished at the same time.  As to how fast you will get your saber, that depends on how quickly you make final payment and where you are located.  If you pay on time then you saber will ship when it is finished (or if I finish early, when you pay for your saber).  If payments are in before sabers are finished, then once sabers are finished, I bulk ship everyone who has paid in full.  If you are in the US, you will probably get your saber about the same time as everyone else in the US (3-5 days after shipping).  If you are international, it depends on the method of shipping and your country's customs. 

Another thing, the sabers are typically numbered.  This has nothing to do with the order in which they are made.  As I make each part seperately, you may have the 1st emitter made, 6th pommel made, 14th body made and 46th whatchamacallit made.  Once all the parts are turned on the lathe, they are assembled and numbered (because I usually have to align parts for second operation work).  The numbering is strictly for me to keep track of the parts as I disassemble for mill work, wash and reassemble.  The numbers are inconsequential to build order or collectability (but that doesn't stop people from wanting certain numbers).  I do not make a habit of taking requests for certain numbers so please don't ask.  I also do not assign numbers to the order in which you get in on the run.  It is completely random what number you will get.

I am working on the LED bezels and screw details later this week.  This weekend, I hope to get the blade plugs and heatsinks finished.

Covertechs are also finished and numbered as the vote went that way.

Covertechs and red buttons will be shipped to the anodizer in about two weeks.  I have to finish up one small job to batch with these to help with minimum anodize chagres on both orders.

Now, for the important information.  I realize I made mention of a November/December completion date, but due to circumstances, the completion date will likely be sometime in June.  Yes, you heard that correct, there is about 2 months left to finish these.  It is still your responsibility to make payment in a timely manner.  I will still make an announcement abotu 30 days out and PM all run participants to let them now we are entering the 30 day period.  I may be inclined to let a few people slide because this run did move faster than expected, but please don't abuse my generosity.  As it stands now, I will complete the bezels and screw details this weekend.  I may get a chance to finish the blade plugs and heatsinks also depeending on my schedule this weekend.  Beyond that, I still have the speaker mounts and switch boxes to start, blank pommels to start, emitter fin slots to cut and emitter fins to start.  I will probably finish up all but the emitter fins within 3 weeks.  At this point, I will make the 30 day announcement when I just have the fins to do.  There are 500 of them so they will take more than a weekend to do.

So there you have it, work is moving quickly and I want all run participants to be aware of this.  I will most likely send PMs later this week to all run participants to review this information for them..

Should also mention - if anyone wants to make partial or full payment before the 30 day call, that is also fine with me.  You are under no obligation to pay until I send the 30 day notices, but if you find it easier to pay instead of holding the money, I will accept early payments.

For those with full sabers, the total for the saber is $1242.00.  That is the saber cost plus the paypal fee.  Less the $400 deposit and the balance on teh saber is $842.00.  Shipping costs will be determined once the sabers are completed, packed for shipment, and I have correct shipping address from every run particiapnt to get accurate shipping quotes.

For those with half sabers, the balance due on the saber is $421.00 ($621 less $200 deposit).  As with the full sabers, the shipping will be determined at the time of shipping.

Are the pommel blanks partially hollow?  I'm planning on doing some crystal pommels (even though it makes no sense as far as lightsaber physics, it did look cool on the fx maul) and trying to figure out different methods of attack.

The pommel blanks are hollow on the back side. 
1.2354" diameter x .126 for the exposed pommel cap size.
.5" of male thread for a total length of .626"
1.01" diameter bore x .526 deep bore inside the pommel.
That leaves .1" thick material at the base of the pommel.

They will not have the pattern I did on the prototypes machined in them (the 'X' rib and holes with brass tubes and wires).  It will be up to each customer to finish his own pommel.  I chose to do it this way in case people want to do a cut crystal, wire bundles, tubes, etc, or to just do as little work as possible if people never take their saber apart.  I can't do 25 pair of different pommels to accomodate everyone's desires.

If you look back at the first post in this thread, you can see what a pair of blank pommels will look like on teh outside (they will have the mentioned bore on the inside).

thanks wat, that's exactly what I needed to know.  I got that they would be unfinished, I just needed to know if there was going to be a good way to chuck up the pommel on a lathe (which there is) and open up the bottom.  From there I'd make some kind of a slug that goes inside it with the crystal and greeblies on it. 

While we're on the subject, could you also tell us the inner bore of the saber?  anything behind the emitter that is.  I assume since ldm used 17500s in the dual CF install prototype that those are the best solution, but it's nice to have the numbers on hand just for the heck of it.

body of saber is 1.125" (more or less) - I used 1.5" od x 1.125" tubing for almost all the parts (had to bore 4 parts out from 1.5" od x 1" id tubing to get all 50 parts).  That bore is from the enitter to the pommel/connector.  It is about 6.9" long.  Then you have the pommel with a 1.01" bore or the coupler with a .875" bore x 1.126" long.

cool.  So 18500s would fit, but not with any kind of electronics sled to protect and secure everything.  6.9" is huge compared to what I've been working with lately.  This install will be like a vacation, lol.

LOL, Alex it is not an easy install at all.  Certainly well within your capabilities, but a high-level install nonetheless.  You will understand once you try to fit it all in ;)  A dual 14670 stick pack would be easy, but 18xxx's are gonna be tough (maybe impossible unless you start machining new switch attachments, etc.).  I used 17500's on the POC and they BARELY fit.

I didn't mean it was an easy install, lol.  I just meant compared to what I've been doing lately, this will be on the easier side.  It will be nice to be able to do an install without large amounts of machining for a change.  Of course, I do have to do some machining on the pommel, but that's it really.  My last 4 builds have all been labor intensive and super tight installs.

In the picture, you can see two speaker mounts - one near the emitter and one near the pommel.  You will only get one mount per saber, not two.  The two mounts are just to show two places where you can put the speaker.  You will also notice there are two switch boxes - you will get two switch boxes (4 if you have a full saber).  If you do a dual CF/PC install, you will need the second switch for FOC.  If you don't need the second switch, you can dump the box (there will be more information I will send to customers on some changes you need to make depending on how you set up your instal - nothing major, just to convert the saber from static to electronic capable).

The battery pack looks small, but they are 17500.  They are just offset from the centerline of the saber to allow the board and pcb to fit so they are not sliced down the center like the saber parts are.

The standard 2W bass speaker from TCSS?  Yes and no.  It will fit inside the saber body (just barely) but won't fit in the speaker mount I make.  You might be able to modify the speaker mount by cutting a few slots in the sides, but that will be between you and your installer.

The Mini 2W bass speaker from TCSS?  Again, yes and no.  It will fit inside the speaker mount, but it way undersize so you will need to have your installer figure out how to secure inside the speaker mount.

Thanks for the links Wat! I'm super stoked about this saber. In fact I'm about to sell my MR double maul to make space for it.

On that note and for the sake of conversation: how close to the MR LE double maul is this? Is that where the dimensions came from or was there other research? Please don't take this as a questioning of the product, I just love accuracy and this looks spot on without something to compare it against. So I'm always curious about prop replicas and where the interpretations come from.

Also I'd want to know if it would sit on an MR LE stand. :)

anyone going for a truly accurate paint job on theirs? for all the ones iv seen not one is screen accurate regarding painting, the grip section is not painted though it is a little grimey in ther but defo not painted i also dont think all the little lines and grooves are painted either

i wonder is the mr fx/le version accuratley painted?

if you really want it accurate, you would have to paint the whole thing silver, as that's likely how the original prop was done.  personally, I'm deciding between wet and flat black pc for all of the grooves in an afb style.

OK, so there seems to be a small issue with one of the serial numbered covertech knobs.  Small, as in it never came back from the anodizer.  I do have a few extra non-serial number covertech knobs (because I always a few extra parts for these kinds of problems).  I can give one person a non-serial numbered saber if they would be willing.  For reference, the missing number is OM-37-38 (corresponding to hilt half numbers 37 and 38).  So, would anyone be willing to take a plain, non-serial numbered saber?  I can also add that identical serial number to an already anodized covertech knob, but it would show up as silver engraving on a black knob.  Barring that no one wants an un-sewrial numbered saber, would anyone want one with silver numbers on the covertech knob?  If I get no takes of either option, then I will just put the non-serial numbered covertech knob on it and it will be one of the 5 extra sabers made beyond the run (before anyone asks, I already have takers for these 5 sabers so they are not available).

If you can deal with a non-serial numbered saber or one with silver numbers on a black knob, please let me know.

Numbers are not assigned - you get the 'pick of the draw' as I pack them.  People who have already paid will probably get lower number (I get 1-2 :) )  I will engrave it this weekend, time permitting, and if anyone wants it, it's theirs.

(no, I will not engrave everyone's number to be silver - the other Covertechs are alredy engraved and anodized and impossible to recut)

speakers are the railmasters (1.06"), the switches are in the plastic bag (the same ones you linked).  Batteries are 17500s.  It's not supposed to be a contest, but I have planned my build log to fit these in exactly when they arrive.  I'm always ready to drop everything for an Orbital Machining masterpiece. 

Also, not mentioned (by me) are the 3 scrap pieces of metal that are black.  those are my color choices assuming I powdercoat them.

No powdercoating allowed.  You must use the force - stare at the sabers for hours until black appears on your saber.  That is how a real Jedi does it. :D

OK, as I referenced in the private messages I have sent out so far, there are a few areas that need consideration and thought before you jump into your install.

First, the recharge port.  As shipped, the sabers have a threaded hole in the saber body into which the recharge ports screws from the inside.  Then the covertech can screw onto the recharge port like a nut on the outside of the hilt.  Because of the thickness of the hilt and depth of the recharge port, I used the longer L722a Switchcraft port.  This port is identical to the standard 722a (as sold by TCSS) witht he exception that the threaded end where the recharge plug goes into is about .1" longer.  This means that the charge port pin and 'push to break' connections are deeper intot he port itself.  These ports still work with the standard charging jack.  WHere the problems comes in, is that the covertech adds additional height over the top of the recharge port making it so the standard jcak will not seat all the way into the recharge port.  If you unscrew the covertech, then the standard jack works fine.  The drawback is, that the taller recharge port menas it takes a lot more work to screw it into the saber with all the wires soldered on.  You will need to make the decision on if you want to screw the recharge port into the saber and then remove the covertech to charge the saber, or if you want to drill out the saber body and use the covertech as a nut and then modify your charger plug end.  If you keep the body threaded and remove the covertech, I recommend using loctite on the recharge port when you install it (blue would be prefered as it is not 'permanent').  If you want to use the covertech as the nut, then you must drill out the threads with a 5/16" drill bit.  I would then use blue loctite to secure the nut to the recharge port.  You will also need to modify your charging jack by sanding/grinding away a little bit of the black outer case so that it will fit all the way into the port (you will need to modify at least .1" of length on the jack). 

The second issue is speaker palcement.  As designed, there is room to fit the speaker cannister either at the rear of the half saber (near the pommel) or near the emitter end.  If you keep it at the rear (as shipped), the silver button closest to the pommel will hold it in place.  If you choose to mount it near the emitter, you will have to figure out a way to space it and hold it in the saber.  There is a threaded hole int he heatsink in case you wish to attach the holder to the emitter.  You will need to source appropriate spaces and hardware to mount in this configuration.  I recommend something that won't transfer too much heat fromt he heatsink to the speaker mount - perhaps a high temp plastic screw and spacers.

OK, the final issus is more of guide for install on the switches.  As shipped, the saber has threaded holes in the body for the small screw detail pieces next to the LED bezels.  These screws also hold the switch box inside the saber.  Where ever you mount a switch box, you will need to drill out the 4-40 tapped hole with a .116" diameter drill so the screws pass through the saber body to screw intot he switch boxes.  This was done to accomidate those who have varying install ideas and wish to have different switch configurations (from a single switch setup on up to a 4 switch setup).  In the parts bag that ships with the saber, you will find 4 switch boxes (white plastic - 'L' shaped), 4 LEDs, 20 emitter fins, and the second pommel cap.  Those who receive a half saber will get 2, 2, 10 and no pommel in their parts bag.  I will follow with some pictures and descriptions on how to install the switch boxes and LED bezels with LED for a light up switch setup.

Let me apologize in advance for the crappy pictures - my camera has been having focus issues as of late.

First, you need to decide how many LED bezels you will be using as switches (for example, if you do a double CF install, you will probably want all four) and then decide which bezels will hold those switches.  On the bezels that will eb switches, drill out the 4-40 tapped hole with a .116" drill on the hole next to the LED bezel.  If you are not using an LED bezel as a switch, DO NOT drill out the hole - it will need to be threaded.  On the LED bezels that are not switches, you will just epoxy in the LED and wire it up per your install.

As I mentioned previously, you will need one TL1240R1JCLR LED tact switch for each LED bezel that will be a switch.  You will also need an X-acto knife (or something with a sharp point like a small pen knife) and a pair od needle nose pliers, preferably with smooth jaws.  Once you have all your parts, you can start assembling the switch boxes.

To start, make sure the six small holes on the bottom of the switch box are free from chips or chads (those hanging things).  Check both inside and outside the box.  I did not give every box a check before packing.  This helps make sure the terminal leads from the switch do not hang up when passing through the swich box.

Remove the plastic cap from the switch and discard - you won't be using it.

This is an important step.  When you get your switch, you will notice that the terminal legs are 'crimped' and have little bends in them.  You need to make the terminal legs straight.  Use your needle nose pliers to flatten the terminal legs as much as possible.  If you do not do this, you will have a very hard time getting the switch into the switch box.

Once you flatten the terminal legs, your switch should like the one above.

Carefully, insert the switch in the switch box.  The to longer terminal legs go in the middle holes on each side with the shorter legs front and rear ont eh switch box.  You need to be careful seating the switch into the switch box, the two longer terminal legs are for the LED and you can push the LED out of the switch itself if you are not careful.  I like to give each terminal leg a little tug with the pliers to make sure the switch is seated all the way into the switch box.

When you get the switch boxes, you will notice that there are grooves cut in the bottom where the terminal legs of the switch will pass through.  It helps with the installationa nd space issue to fold the terminal legs over.  You can fold, trim, solder, etc however you you want.  Folding the legs over also has the added purpose of helping to secure the switch into the switch box.

When you have done all your switch boxes, they should look like the ones pictured above (note, I did not bend the LED terminal legs from the switch LED over yet as I do not know how I want to finish my installation - but I will probably bend them over and over again so they are flat against the side of the switch box).

You will notice in the picture above that I have removed the LED bezels, cut the terminal legs off of the 5mm LEDs (as they are dummies and do not light - they are lit by the switch below them and are merely plungers).  If you intend to hae the LED s light insode the bezel but are not installing a switch, do not trim the LED terminal legs.  I have also already drilled out the threaded holes.

In the above picture, you can see that I have mounted the switch box on the inside of the saber and used the small screw to hold the box the the inside wall of the saber.  You can see the LED switch through the LED bezel hole.

You can now set the LED plunger inside the switch box on top of the switch and secure it with the LED bezel.  You may need to looses the trim screw a little and wiggle the box to get the LED bezel to screw in all the way.  It also may be necessary to do some trial and error to make sure the LED plunger fits properly and when pressed, causes the tact switch to funtion properly.

Remember, these sabers were not designed for a specific install stratedgy, but rather made to accomidate a wide variety of installation options.  You may have to make some minor changes to parts or install procedures to suit your specific install.

Yes.  The threads in the hilt body and switch boxes are NOT matched.  There is no guarantee that the boxes will sit tight the inside of the sabr if you do not drill out the holes.  You don't have to have a .116" drill bit, but that is the best size for a 4-40 screw.  You can go as small as .112" and maybe up to a .125" (but I like the holes to be as small as possible for alignment reasons).  And yes, .116 is a #32.

although, I'll probably try each box in each hole to see if I get lucky and they match well enough.  worth a shot right?  I'll probably wind up milling out the threads anyway (if necessary) since I trust my mill more than a hand drill or drill press (and by extension, a mill bit more than a drill bit).  Go figure the tap set at home depot supplies a 7/64 bit for a 6-32 tap.   :-\

Mine arrived today.  hoping to begin masking them tonight, but I wasn't even expecting to get them tomorrow, so I'm cool with not getting to them till tomorrow. 

so everyone knows and doesn't have a hilt rolling off of the table on them, the emitters are fat enough that the greeblies don't touch the table if the double saber is laid down on it.  so there is nothing to stop the saber from rolling.  Just something I noticed, and after a picture of the saber falling to the garage floor going through my mind, I figured I'd share that info. 

As I already told you, fantastic job on this Wat.  I'm amazingly impressed by this saber.

As designed, with the speaker mount at the pommel end, they are designed to have the speaker face the emitter as you stated.  You can turn the speaker holder around if you like - you will need to drill a new hole if you want the silver button to hold it in place.  Or find another way to keep it in place.  You can also try mounting the speaker backwards in the mount.  It should snap in and face the rear, but you do lose a little real estate in the hilt (but you pick up little more resonace chanber room).

Per your suggestion Jango, I opened up the fin groove ont he emitter so the fins are no longe a 'hammer in' press fit.  They will need to be glued in on these sabers.  I really don't have a glue suggestion.  I have heard Gorilla Glue, Epoxy and JB weld mentioned as possible choices.  Maybe someone can contact Korbanth and see what was used on his sabers - from what I have read, taht stuff works pretty good (as evidenced the the people complaining about how hard it was to disassemble some of those sabers).  For my personal saber, I will be looking at Gorilla GLue or Epoxy.  Going to read the labels at teh store and see what looks best.

Now, as for wiring multiple packs a single recharge port, I bet it can be done.  But then it will take you twice as long to charge the batteries since you are essentially doubling the capacity (maH rating).  I don't know that I would go with a higher rated charger to speed the process as it might be too much for the port.  But as Jango said, it might be a wiring nightmare - and this assumes that you won't be seperating the sabers I suspect.

One of y'all's that was coming to me was lost in the mail.  Seriously.  When I start looking at them in 6 months or so, I will flip a coin to see who is hosed.

Fear not, for I have wreaked havoc and destruction upon the Post office.  I left only one lowly mailroom clerk alive and the pathetic creature was indeed able to produce said saber.  So, now that i have procured it and given of myself another 2 hours of my completely non-valuable time... and after I get out of prison I will start on these.  :o

alex on juans saber you could put the speaker at the traditional end of the saber behind the pomel it would be much louder,
and considering its a single hilt thats fine i assume you are going to do holes/crystal in the pomel?

it actually would not be any louder without a significant sound venting pattern cut in the pommel.  I am planning a crystal pommel that will have some built in vents, but I don't think there would be much of a difference with emitter vs pommel speaker.  it's a 1:1 accurate saber, there isn't the kind if room for a resonance chamber that mhs or my oversized ani aotc has.

Do you think their value has depreciated? The hilts alone were 1200.00 a set.
I did the third install, probably the cheapest way possible, and I still would not sell it for anything less than 2000.00

its worth whatever the owner and buyer believe its worth. It could be 1 or 10 thousand, it all depends what the buyer is willing to pay for it and how much the buyer wants to let it go.

But seriously, This is my favorite maul ive ever seen and i would love to be apart of another run of these one day. If these hilts were cars they definitely would be a Lamborghini.  8)

Oooops, the lever got stuck on "Double Price", and then it just mysteriously broke.   :o
Fortunately, that lever wan't a critical part to the machine's normal operations, and to think the warranty just expired too. Oohhh well...  ::) >:D

Probably PCV2. May be possible to find the original build log if you post some pics.
