OK update because I remember what I did now (so my memory is not great).  I used the 2W bass speaker from TCSS and used a thin plastic tube for the small resonance chamber.

The 2W is the speaker I was talking about when I said it sealed against the tube.

Sorry for not remembering earlier.

I tried fitting a bass speaker and just couldn't =(
I also tried thin plastic for fluorescent bulb covers.
Did you sand the speaker plastic down?

The speaker doesn't go into the body.  The black plastic part seals between the body and the pommel like a TCSS speaker housing does with TCSS parts except there is a small gap you can run the wires through.  Use a thin piece of tubing around the speaker wire area (not around the larger black plastic area) as a resonance chamber.  A thin pill bottle may work or other thin tubes you can find.

I would show you a pic but I stole the speaker out of mine (why I couldn't remember yesterday what I did) when I ran out of speakers one time and I never replaced it (and I am still out of 2W speakers lol).

Update time for this saber

Its been a while but I am doing updates on this saber so I figured I would post some progress pics.

I really like this saber as a play saber but wanted to change a few things up on it.  It's nothing major or earth shattering but will make the saber better for me.

List of changes...
-replacing CF6 with CF7
-moved recharge port to the side of the hilt
-change green button to blue
-machine speaker mount that fits 2W speaker and locks between the body and pommel and keeps the speaker in the pommel area completely so it doesn't hit the recharge port.

Since I was working on my lathe yesterday for some other things I decided to make the speaker mount.  I also drilled and tapped the side for the recharge port.

Here are some pics...click to enlarge them.  I did some testing with the speaker in there like this and it sounds great...really loud and clear.

OK finished up the saber so I figured I would show some wiring pics and such.  I will do a video when I get some time but I am not sure when that will be.

Specs are now...
2x AW 18650s
CF7 with CEx
RGrB Cree XPE2
2W bass speaker from TCSS
Blue main switch and Red Aux switch

Click for larger images.

The tape in this first pic is just protecting bare wires until my rumble motor came in...dont want anyone thinking I am using tape on connections lol.

You can also see the wire mesh I added to the pommel insert.

As you can see the LED is already connected.  The way I planned this saber out is to leave the recharge port in (since its screwed in) with the 3 leads already soldered on it.  Then I slid the battery and everything in from the emitter end, install and connect the buttons there and then connect the recharge port wires.  It worked out well and there is very little wasted wire.

I decided to use a red thrumscrew for the blade retention and a red kill key to match.  Figured I needed to give it a little color.

This looks absolutely great.

Very handsome saber and very handsome interior.
A rumble motor will definitely top it off nicely  :)

Thanks guys.  I know its not flashy or anything but I do like to show off my soldering and wire management lol

Justintmars I am glad the speaker can worked for you.  I was worried the tolerances between your hilt and mine may be slightly different but it sounds they were spot on.

Yes it is easier said than done.
Love looking at the way experts do the wiring because that is what I'm trying to get better at.
I try to plan out the wiring the best I can but the problem is there is something I screw up or something I want to change and I think every saber I've installed electronics into I've actually done each one TWICE because of something I see towards the end that I'm not happy with.
Happily, the second time gets that install much closer to perfect, but at the same time I get a little angry at myself for having to do it twice.
Every time it gets better and I manage a neater job, but yours are very neat and the planning of the install is impeccable.
So yeah, the pictures and the small details you post about the install really help.

And the more I look at this hilt the more proper a lightsaber it seems.
