Well,  I tightened it up before I turned it on the tube...not sure what else to say...turned it around once...it was all it took.

Anyway,  here's what I decided on for the pommel:




I had some used grips from TCSS laying in the tool box,  and decided to cut them down and re-use them.  I think it helps hide the "sink-tube" look a bit.  I still need to make the speaker grille,  but I'm almost done with the hilt construction....just need to cut a slot for that switch.

Sweet Jay gonn.  I def helps get rid of that sink tube appearance.  Little obi wan type booster section.  I like it.

So here's what gonna go in this thing for electronics:


I decided against the big honkin' slider in favor of a smaller slider.  Since my daughter decided she wanted this one,  there's been  a slight change in the electronics plan for this one.  The led is a white K2.  I had to heavily modify the holder to fit as it was intended for a Lux III.  Sound is to be provided by an Anakin ROTS MR soundboard.

I started on the switch hole:


I began with a 1/4" hole centered where the switch will go.  I used a center punch to mark the spot and cause an impression to prevent the drill bit from walking.  I then used a side-cutting bit in my rotary tool to carve out the rest of the opening.  The result?

A near perfect fit:



I'll just need to come up with a switch plate/cover of some sort,  but this will let me get it wired and fired up!

I have been reading this topic for a couple of days, and now I must chime in with a suggestion for the switch plate.  :)

Why not use another piece of tubing with a hole cut just large enough for the slider head to fit and travel?

You could use a full band, or just a partial piece, cut to just about any shape you want; Elliptical, hexagonal, starburst, Octagonal, Triangular, etc. Then adorn it with some nice button head hex screws as functional fasteners and decorative.

You could bead blast it like the grips, paint or laquer it, or whatever type of finish you prefer. I was thinking something along the lines of a rubberized coating or a truck bed liner from a spray can, with a top coat of clear. ;)

You could even strip it down to bare brass and polish it... use gold leaf...the possibilities are endless.

Great looking project my friend! I really like what you've done with the emitter, and grip section. 8)

You just about read my mind,  DT and TK!  I was planning on a piece of polished brass tubing that I have here,  left over from my brass saber!  I have some pretty good double-sided mounting tape that I used on the grips that should work well for the switch plate as well.  I'll be working on that later this week!

Unfortunately,  she's not so "little" anymore...she's 14 and stands about as tall as me already,  and I'm 5'-9"!

Anyway,  I got started on the wiring today!  I test wired evrything first,  then heat shrunk the soldered connections.

The sound board!  I did my usual hot-glue-the-clash-sensor-to-the-board trick.

I couldn't use my usual pvc coupler for the speaker resonator due to size issues with the inner diameter of the sinktube,  so I improvised and hot glued a piece of 1" polycarbonate tube to the speaker itself:
