All right, now that Halloween is over with, I can get back to working on this saber!
I soldered up the speaker and attached it to the MPS speaker mount:
I then laid out how much wire I'll need to reach the soundboard solder pads with the speaker wires:
Next, I soldered up the wires for the recharge port:
I then added leads to the switch (I later found out I used the wrong tab for the switch....it was set up to be normally closed, and the Ultrasound requires it to be normally open...oops...fixed later):
I will wire the leads from the switch led to the L2 pads on the US 2.5 so it will blink in stand by mode.
I put the switch in through the hole, bundled it's wires together and slid the retention nut onto the switch:
Now to route the wires through the sound board mount:
I then temporarily soldered up the board:
Installed the batteries:
And heard the nifty music play, telling me the board was functional, and then because the switch was set up as a closed circuit, the board went directly into the main menu and began setting itself up! :D This was when I took it apart and re-wired the switch.
I re-assembled it, and soldered up the leads to the board again, and this time it worked fine:
The electronics are just about done, just need to wire up a couple of led's I have here to see what one will be closer to the orange color requested by the owner.
In the meantime, I drilled the extra sound holes in the ribbed extension:
Because they are between the ribs, the sleeves and shrouds will cover them up, but still allow for the sound waves to exit the saber, improving both the tone and the volume.
Because this saber is supposed to be orange, I will be using either a bin 2 red/o, or a bin 4 Amber....the last time I ordered led's I requested a bin 6 Amber, and they sent me a bin 4...oh, well....the way these led's are made, though, is just like the red Luxeons, and they can sometimes short out against the heatsink and stop working. To prevent that from happening, I'll be mounting the led using a piece of thermal tape that was provided to me by erv for use on another project that is now completed. It'll go together like this:
I soldered on the male end of the plug, and tested:
That's a little too red....I'll wire up the bin 4 Amber and try that:

This one is just about done! I drilled and tapped for the blade retention thumbscrew:

The camera makes it look yellow here, but it really is more of a yellow orange....I really would rather have a bin 6 Amber in this one....I'll need to track one down.
All that is really left on it now is to hone the blade socket and epoxy the shroud for the ribbed extension in place. Should have final pics and a video tomorrow afternoon.
