OK, I know it's been a while without an update, but I finally finished the first part - probably, one of the hardest, and longest to machine. 

When I sit down and plan my strategy for work flow on a run, I take a lot of things into consideration.  Minimizing chuck changeovers, common jigs for second turning ops, mill work, and a bunch of other factors.  I was originally planning to attack this saber in a different part order, but then I started thinking about the need to line certain parts up.  That lead me to change the order of part machining.  I decided to start with the knurl section first, because I can use the holes in it to line up the lower grip, and the upper grip parts much easier then assembling, marking each part and then re-indexing the mill for each and every part. 

As I mentioned, this part was a bit time consuming.  It took 5 weekends (working about 8 hours a day Saturday and Sunday each weekend) to complete these.  3 days for the turning work and then 5 days for the mill work.  And yes, that meant breaking down and resetting up jigs several times over the course of the part.  The turning work took about 15 minutes per part.  The mill work took about 33 minutes per part.  So, that's about 50 minutes per part for 70 parts.  About 60 hours of work time to complete.

I will be doing the front ring and box base next so that I can get the holes inthe knurl part threaded.  ThenI will be able to move on to the lower grip, then the upper grip parts.

I'm going to be doing at least a few metal chambered skinnyflex hilts.  I have a graflex coming up that will be a good example of what to expect.  I've posted previously that if anyone is interested, I'll gladly tackle a chambered (or not) install for these hilts.

Got to work on the boxes over the weekend.

Spent pretty much all of 5 days working on them.  It takes 6 steps to make each box.  Cut raw stock, machine top profile, machine bottom flat and drill holes, side hole, bottom radius, and sand machining marks.  Star to finish, each box takes about 26 minutes.  I need to toss them in the tumbler but I want to limit them to 20-25 per batch so I don't overload my tumbler.  Hopefully I can get the first batch in next week and get them finished in a week or two.

I also did the first half of the blade holders.  No picture of these as there is not much to show but 70 cylinders.

I can't speak for all the smiths, but there may be one or two who will install and resell.  I won't name names until they are ready to offer their wares for sale.

As far as installs for those who are already on the list, I am not offering installs on these.  I have asked several of the people I trust to chime in and offer their services if they wish.  I know Vader's Vault has already expressed interest, as has Anakin Skywalker.  The rest are probably waiting until they have a few more installs of the new Plecter boards under their belts to feel comfortable in offering a pricing structure.  I did not reach out to the NEC products installers, but they are also free to offer installs in these if they wish.  Of course, it goes without saying that any Mining Colony or Guild Member is more than welcome to offer installs of these sabers.  You are not bound by any rule to have to have an install done by one of my 'recommended' installers.  You are free to chose, or even do the install yourself if you want.

There will be plenty of time to sort all this out.  I have been working every weekend for the past two months and only have 2 and a half parts completed (but in my defense, they were two of the most time consuming parts fo the saber).  I amnot going to hazard a guess at a completion date right now - but I will make sure anyone who wants to do installs gets their information posted in time for you to make a decision before the sabers ship.

It's starting to get a familiar shape now I think.  I have the bottom grip half turned.  I have the grip half and knurl parts screwed together and now I can use a specially made jig to line them up, drill through for alignment and mill the grip slots.  I am almost done with the blade holder section - I have the holder, heatsink and chassis mount completed.  The blade holder part needs to get anodized and I need to make the spring plate for the chassis mount and those will wrapped up.  This coming weekend (and probably next weekend) I will be doing the knurl ring (for the front half of the knurl section) and doing the mill work on the lower grips.  A few other parts - inserts, covertech, box bar and brass button - and the lower half should be pretty much complete.

Not much since the last update.  I've got a few more things finished, and a couple things half done.  I am putting these on the back burner for a while right now.  72 sabers is a huge run and I have been working on these every weekend for at least 4 months.  I am going to do some work on the LEGACY run and maybe try and get the plates milled for the Black Mamba run over the next month or so.  Then I will get back to the Skinnyflex.  I need to balance the workload because I am getting burned out on the Skinny flex and need to take a break from them.  I will try and finish up the last one or two parts I have in progress and then post some update pictures soon.

As far as completion, I have no idea whatsoever.  Probably not until later this year.  They will most likely not be finished in the next three or four months if that is what you are asking.

I think that the love you have for this hobby, the skill and thoroughness you ensure with each and every part, as well as the desire for advancing saber building, offering people classic, if not improved, sabers ,as well as the most ground breaking designs I have seen since the Killer Penny, is an awful lot for one person to undertake. The quantity is something a small business might take on, but one person, part time?..it is amazing the amount of work you produce Wat, and at a level of artisan. So to find things taking a little longer than you hoped is something (hopefully) that the community allow for.

I will be getting back on to these in a week or two.  I spent nearly 4 months doing nothing but the skinnyflex and I was facing a burnout on it.  I was hoping I would have been back to them by now, but with the recovery from the back surgery and some other personal matters (including adopting our foster son) I found that the other runs were taking a bit longer than I had planned.  Now that the Black Mamba has reached a 'milestone' I can set it aside for a while to work on the skinnyflex again.  I still have some work on the Legacy, but it is mostly mill work so I have the lathe freeing up to get back to the skinnyflex parts in the next week or so.  I can't make any predictions on a time line, but I will be working on them again as soon as I can.

Congratulations on adopting a foster son. Ill start by saying adopting is one of the best gifts you can give any child. You are in for some fun and exciting times man!!

I have a 6 and 1 year old (both boys) we have a blast. I couldnt imagine my life without them...... each day is an adventure as you will come to figure out.

With the exception of the grip bars, the rear half section is complete.  And yes, those are numbered covertechs.  With the exception of the rear grip bars, the back half is more or less finished in terms of machining.  The rear grip half, covertech, two different insert versions, knurl section and front band are done.  All I have on the box section is the base box completed.  The blade holder, heatsink, chassis mount, spring plate and threaded rods are also finished.  IN progress I have the blade and hero necks and blade and hero emitter ends.  I have the brass hero emitter detail started.  I made a test front half this past weekend as I need it to test fitment of some of the next parts.  And just for the record, in that first picture, there are already over 1300 parts for 72 sabers sitting there.  My biggest frustrations so far has been that the milling work takes so much longer than turning work.  At one point, I had 8 different parts turned and waiting for time on the mill.  And with the remaining parts, there will be a whole lot more mill time needed on these.  I don't even want to think about how long it's going to take to mill 420+ grip bars.

Up next, after the first of the year (taking a break here for Christmas next week) I will start mill work on the hero and blade necks and emitter parts and start turning the copper eye and copper button bases, bezels and buttons.  After those, I will most likely do the remaining box parts, then the ears and wrap up with the grip bars.

No, I do not have a time frame, so please don't ask.  I am working on them, but 72 sabers with this much mill work is taking a long time to complete (for example, 4 and a half weekends just to turn and mill the rear grip sections alone).

regarding the vid, is it going to be a twist style reveal hilt? springloaded?

It's like the video shows.  push, turn and open.  Reveal is up to you.  I am only supplying the three 4-40 rods.  What you do with them is up to each person's tastes. There is a second pommel insert with sound holes and recharge port threading so you could just as well never open the saber if you choose.  And yes, it is spring loaded.  'Skinnyflex' EPIII (http://www.fx-sabers.com/forum/index.php?topic=42484.0)  There are pics in the interest/run thread showing the springs.

This is gonna be one of the nicest sabers Ill probably ever own and 1 I've wanted for quite some time so I have no problem waiting. Just gives me time to save for the awesome install/crystal chamber.

I got lucky getting in on the run in the first place and I know these are gonna turn out awesome. Definately would not wanna be responsible for all that machine work on that many sabers though. :P

I apologize for the delay in posting an update.  I wanted to wait until I had a decent update to post about.  Unfortunately, I think there is a higher power destined to make this run the most difficult and time consuming run I have ever done.  I don't know how I managed it, but I had to scrap and redo 280 parts.  I over-cut one part and undercut the other - I have no idea how this happened as I worked from the 3D models - but the parts were sloppy loose and I was not happy with them.  And since they fit into another part that is already completed, there was no adjusting to make it work.  I had to toss them and start over to ensure accuracy of the parts without making sacrifices to save myself some work.  Anyways, I have finished up this 'batch' and am now ready to move on to the next batch of parts.

The hero blade plug and blade tube plug are completed.  While they may seem deceptively simple, there are multiple part operation on both the lathe and mill - and the need to do 70 + 70 + 70 + 70 parts over means a lot of valuable time was lost - and I can only blame myself for that.  The brass nipple in the hero plug was done correct so I only had to do it once.

Next weekend, I will start on the parts for the copper 'red' button and copper 'glass eye' detail pieces.

Also, it is not set in stone 100%, but I may be having the grips molded in rubber instead of machining them and anodizing them.  This would save me a lot of machine work, and would be more accurate (as I am pretty sure the original hero saber had rubber grips).

As I mentioned, I have resumed work on these after a hiatus for the move and stuff.  I still have a huge workload of normal work that only allows me one day a week (Sunday) right now to work so it takes a while to make 72 of anything - especially larger, multiple setup parts.

To answer some questions:

No, do not expect these to be finished before the new movie opens.  I do not have a time frame at all right now.  I am extremely busy with my regular workload and that makes guessing what I can do on my day off near impossible. 

Likewise, I have no idea when the other runs will see progress and the Obi TPM run will most likely not start until these sabers are finished.

I am back at working on them now and hopefully will be able to make progress on them once again.

I will be moving on to the box brass 'button' next and then, what I
would consider the most time consuming part, the ears.  After that, I
just need to take care of the grips, brass pins and circuit cards.  It's
getting close, but the last two 'heavy' machining parts will also take a
handful of weekends to wrap up. I still have no idea when these will be
completed, so please don't PM/email and ask.  I won't send the parts to
the parts needing anodize to the anodizer until all work is complete (so
I can test fit parts before finishing) and I have zero clue how long it
will take to get the grips molded and shipped.  On top of that, there is
a lot of hand assembly to do on each saber.  They are progressing and
the end is in sight.  Just a little longer and they will be ready to ship.

They will come unattached (and most of the saber will be in in pieces when you get it) for those who wish to polish before final assembling their saber.  The grips have double sided adhesive tape for attaching and it comes pre-installed on the grips.

They look awesome. Erik, will you be attaching (gluing)  the T-Grips prior to shipping, or will they come unattached?

They will come unattached (and most of the saber will be in in pieces when you get it) for those who wish to polish before final assembling their saber.  The grips have double sided adhesive tape for attaching and it comes pre-installed on the grips.

So glue or jb weld will not be necessary, the adhesive backing will be strong enough? Also, will the rear of the hilt be totally smooth or have any lines or indents to line up the T Grips properly?

I have no idea if the adhesive is strong enough.  It is the same 3M tape TCSS has been using on it's grips.  I would say it depends on what you do with your grip.  If it is a shelf queen, it should last a long time.  If you dual with sweaty hands and constantly twist and tweak them, they may require new adhesive or glue down the road.  As far as lining up the grips, I posted a picture of the grip section a while backl showing the grip slots.

Some people have been asking...   It took four weekends to sort out parts, bag and pack, assemble and otherwise get the sabers ready for packing.  Way more time than I thought it would/should have taken (partially because of the amount of hand trimming, cleaning and thread chasing I had to do to each one).  I have all the sabers ready to go and about 1/3 of them boxed now.  As far as shipping, I am going to wait until after the new year to ship.  I have seen a lot of TCSS packages go missing, get damaged, etc and USPS is not easy to deal with for claims.  I haze ZERO extra sabers so if one gets lost or damaged, there are no replacements which mean some people won't be getting sabers.  As a side note, every year, I spend time with family in another state for the holidays, so no packages will ship in the last two weeks anyways.  Rather than rush and have loss/damage issues, I am going to wait until after the new year.  This is why you have not received shipping notices.  I will start getting notices out in the first week of January and start shipping then.  Thanks.

Probably not.  I am trying to wrap up a hundred loose ends since I am traveling tomorrow to spend the holidays with family.  I only have my camera phone at the moment and it takes horrible pictures.  I will see if I can get anything up, but I wouldn't hold my breath.
