Back in 2005/2006, before I had any CNC machines, there was a single, static hero saber made with manual machines, hand files, a Dremel tool, and lots of elbow grease.

It was a customer commission based on pictures sent to me by said commissioner, taken of the hero prop displayed at CIII.

Having seen such huge advances in tech over the past 8 years, I decided to revisit the old desing and update it for sound/LED capability.

As I worked through the design, I bounced it off a few of my peers.  First they asked if I could make it skinnier than a Graflex.  Sure I said.  I did it on the static version.  Then I was asked if I could keep the neck accurate and have it use a 1" blade.  No said I.  It can't be done.  Well, I put my mind to it and did manage to keep the neck accurate, but the best I could do was a 7/8" blade.  Then I was asked if I could make the copper eye and copper button functional switches.  No way that is going to happen I said.  But again, I had to eat my words as I did find a way to make them functional.  And then when I thought I was done, I was asked to make it come apart to have a reveal chassis.  Well, I made the eye and button work, I can make the saber come apart.  So I did just that.

OD of the body is 1.375", 1.5" OD on the 'clamp', and 11" long.  There is a 'hero' blade plug for when you don't have the blade in, and a special 7/8" blade setup to retain the correct look when you have a blade in the saber.  The clamp is fixed to the rear half, but the saber opens to reveal the internals, recharge port, RICE Port, or whatever else is inside the saber.  There is a special, spring-loaded plate that helps keep the bottom half secure and prevents unwanted uncouplings.

Some run specs.
Sabers will be unpolished - I am not offering any polishing services, so please do not ask.
Grips will be anodized black aluminum - not purple rubber or plastic/Delrin.
Other aluminum parts colored black in renders will be black anodized (blade holder, neck, etc).
Real copper and brass for brass and copper parts.
2 pommel inserts will be included.  One solid 'Hero' version and one vented version for sound.

This saber is not designed to be a dueler - it is a show-off saber for collectors and con goers.  If you choose to duel with this saber, you risk breaking the blade and I will not be held responsible for any damages.  This is due to the desire to keep the 3/4" diameter neck accurate.

Now, for the run details. 

All sabers will be offered as empty.  However, I have been in talks with several Rebellion members who are willing to tackle a limited number of installs.  But as Plecter Labs recently introduced new CF, PC, and CS boards, my installers have not had a chance to complete beta testing on these new boards and set new install pricing structures.  As such, I have been waiting to hear back regarding install prices before posting my sale thread.  I am going to go forth and post my thread and update with install pricing by Rebellion members at a later date.  If you want a ballpark install figure, check in the Mining Colony with some of the members there to see what current install pricing for the different boards and options is.  I am fairly confident that my installers will be be offering CF, CS, PC, NB and stunt installs.  Or, you may purchase an empty and do your own install or contract with any member of the Mining Colony or any other smith you choose. 

Price for an empty saber will be $260.00 plus shipping.  The $260.00 price includes paypal fees, but does not include shipping - that price will be deternmined at the time the saber is ready to ship and also will depend on where the saber is shipping to.

To get in on this run, a deposit of $130.00 needs to be paid to sales@orbitalmachining.com as a payment for goods.  Your name will not be added to the list until payment is received (please, include your FX-SABERs username with your paypal payment).  A second payment of $130.00 will be due two months after I close this thread (this date will be announced and I will PM run participants with this date when I close this run list).  The shipping payment will be due when I am ready to ship the sabers and have confirmed the shipping address.  Now, the reason for a $130 deposit and then the second $130 payment in two months is so that everyone can budget accordingly.  This way, I am not catching anyone 'off guard' when I ask for final payment if I happen to complete these sooner than expected.  Deposits are not refundable.  Run size is not limited.  I will close the list in a couple of weeks and will give a one week's notice before closing this run.

Just behind the LED, optic and spring plate there is a 1.14" inner diameter for 2.4".  Beyond that, into the rear grip, there is 1.125" for 3.8".  WHen the saber is 'opened' the first .875" of the 1.14" ID is inside the upper grip section, the remaining 5.3" would be exposed.

It can be done from polishing but it takes work to get a perfect chrome like finish (like I did here http://mandysbabies.com/prophecy/PF9.jpg (http://mandysbabies.com/prophecy/PF9.jpg) I polished it and then clear powder coated it).

Powdercoated Chrome does not look the same as actual chrome.  There are some products out there that are pretty sweet, but still not the same as chrome.  Like MH suggested, I would much rather get a high polished finish that a powdercoated one, for sure.  Chrome is also much harder than powdercoating (=more durable).

To chrome aluminum, it has to be polished first to have a smooth surface (perhaps not as shiny as a full, heavy duty chrome-like- polish), then is would need to be copper plated, nickle plated and finally chrome plated (usually in multiple layers of each).  It's not a cheap process to chrome aluminum. 

On the original static hero, I spent days polishing that one to get a near chrome like look.  It can be done, and is a lot cheaper than chrome plating.  Just needs a lot of elbow grease.

One other note, polishing followed with clear PC or chrome plating might make the parts to thick to fit together properly.  I have the parts designed to work as finished - adding additional thickness may cause problems and the saber may not fit back together.

From the first post:  "Run size is not limited.  I will close the list in a couple of weeks and will give a one week's notice before closing this run."

I just went to 20, when I got to 20, I extended the list to 30.  When I get to 30, I will expand to 40.  Just keeps the list from looking huge with a bunch of empty numbers.  Ideally, I'd like to get 50.  I will run with the 20+ I have now or if the list goes above 50, I will do that many.  If it starts getting real high above 50, I may have to limit the run to 60 or so depending on my mood.

Well, 45 sabers spoken for so far.  I am going to give this just under two weeks till I close.  I will close this thread on January 31.  That means, the second payment will be due March 31, 2014.  Once the list closes on January 31, I will have my final count and figure out all the material I need and get it ordered.  It will take about a week to a week and a half to get it all in and I will start the first chance I get.

I really like how you did the quarter turn and incorporated the graflex cam lock  feature  in, and the spring loaded parts are just brilliant..

Ihave two people asking about installs.  As I mentioned in the initial thread posting, installs will be available from selected installers I trust (offered in the thread once they get me pricing for the new Pleccter Boards that have been announced/introduced).  You are also free to contact any Mining Colony members to make arrangements, or make other arrangements if you have an installer you want to contact.  As I do not, nor do I know when exactly pricing will come from my installers, your best bet is to buy into the run before closing and you will have the chance to line up an install before the sabers are finsihed for shipping (50+ sabers will take a few months at least)

I've wet sanded aluminium hilts with 600 and 1500 grit, then mag polished them to come out gleamingly bright.  I think Wat or Lumi talk about chroming them early in the thread, and MH had a pic of Jasher's chromed aluminium hilt.

The thing to be sure and get a chrome like polish is to make sure you get all of the micro machining grooves and scratches out by doing various sandpapers as SPAPT mentions.

I generally start with 600-800 and work my way up to 3000 using different grits (600-800-1000-1500-2000-3000).  Then once the metal is completely free of any imperfection whatsoever and is perfectly smooth I will buff it with a tight knit buffing wheel and Jewelers rouge.  Then I will move to a soft loose knit wheel and polish it with another compound (I forget what it is for some reason right now but have mentioned it before).

This gives as close a finish to chrome as you can get BUT be warned even just wiping it with a soft rag can leave little scratch marks that show up now that its a mirror finish.


You can still get a nice shine out of AL without getting all the marks out but it will not be a mirror chrome like shine unless you get every little mark out.

Yup that's how you Polish Aluminum . Did a few auto parts back in the day that way. Now with the new Powder Coating can you clear coat it once polished?

A few years ago they had a clear PC they used but it seemed a little cloudy finish to it. But it protected the finish from scratches.  I Stand corrected

Well, I gave this information to someone else via PM, but I will psot it here also.

Chrome plating is going to add thickness to the parts - inside, outside, and inside all holes/threaded holes.  Depending on the plater and the plating process, it can be thin to extrememly thick.  When I machine parts like these, I shoot for a .005" gap on mating parts.  That way, it's not too tight, but not loose to rattle too much.  If you go with a 'cheap' chrome, it may be a few thin layers of chrome over nickel.  If you go for a full-tilt 'triple show chrome palte', then you could be looking at multiple layers of chrome over multipel layers of nickel over multiple layers of copper plate.  I did not design the parts to take into account such a wide variety of diifering plating thicknesses.

Of course, you can always polish as with any aluminum part, but then you need to seal it.  YOu could go with a clear paint - it would preserve the finish, but could flake off over time making a huge mess.  You can clear powder coat, btu that will most definitely be thicker than chrome plating.  YOu can also clear anodize, but clear anodizing a polished part will dull it a bit.  When I talked to my anodizer, he told me the best way to preserve as much shine as possible would be to ask for a 'thin' layer of anodize.  Just enough to provide a minimum amount of sealant, but not 'bite' into the material too much.  Remember, anodizing is essentially the growth of aluminum oxide (aluminum rust if you want) on the part.

Now, there is also one other thing that can be done.  My anodizer also recommended a process called Bright Dip.  It is essentially a chemical polish of the material.  Then follow up with the 'thin' anodize.  I really have no clue how it would look, and my anodizer does nto offer Bright Dip services so i can't doa  sample.  Your best bet is to Google for pictures of what it would like and contact your local shops for answers.

If you choose to chrome plate, I am not saying the parts won't fit back together, but I am not going to be responsible if something doesn't fit after you have it chromed.  Now, you can always break out the Dremel and take care of the internal surfaces if you want to pick up a little more clearance - but that is up to you.

As for my persoanl saber, I will just leave it as finished or maybe polish it someday.  I am not going to chrome plate it.

I have completed all the machining work on the Skinnyflex run.  I am in the process of bagging and boxing all the parts that need to be sent to the anodizer this week.  I am waiting for the grips and will get the box circuit cards shortly.  No, I do not have any idea - repeat, ANY IDEA, when they will be shipping.  I need to get the parts back from the anodizer, get the grips in and get the circuit cards in.  After that, I have to organize and assemble some parts of the sabers and get them boxed up for shipping. When I get close to shipping, I will send messages to run participants to get correct shipping information. 

In case anyone cares:
72 sabers (no, there are no extras available right now, please do not ask if I have any extras)
26 seperate machined parts per saber = 1872 individually machined parts
1 bought out part (brass pins set of 4, made by TCSS using my models) = 288 parts
16 different parts of hardware = 26 individual pieces of hardware per saber = 1872 total pieces of hardware (screws, nuts, threaded rod, etc)
72 grip sets = 432 grips
1 circuit card = 72 cards
2 switches per saber = 144 switches.

That's 4680 individual pieces I need to keep track of and organize.


Again, no, I do not have a timeline when they will ship.  Please have patience as I still have some work to do and then get them ready for shipping - but it will be soon.

No, there are no updates on the Obi or Black Mamba runs.  I have concentrated solely on the Skinnyflex run to get it finished and the other runs were put on hold to wrap up the Skinnyflex.  This weekend I will get back into progress on the Obi run.  I have no idea at all what timeframe I am looking at. I will concentrate on the Obi until it is completed and will be messaging run participants soon to plot out the different options people want (TPM versus AOTC) as I will need to get into those parts differing parts soon and need a final count.  Soon does not mean in the next three hours - it means soon (a week, or maybe a month) - do not freak out if you don't get a PM today or tomorrow.  I am working to complete these runs as quickly as I can.  As my back heals, my weekends are getting more productive and I feel like I am accomplishing more.
