Since I reached an impasse on both CS-29 and BS-22,  I came back to this one tonight as well.

I needed to cut down the brass 1/4" screws I was planning to use on this one and decided it might be worth documenting:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7437.jpg&hash=65c910c3a77e779e164ec8e0d434894c30c8b18f) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7437.jpg)
To use these screws on this saber,  I'll need to shorten them to about 1/8" or by half.  I'll use the rotary tool and a reinforced cutting wheel for the job.

I'll be using the 8-32 nut to secure the screw in the vise grips,  and also to help with maintaining the integrity of the threads:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7438.jpg&hash=6f76aecb49cb32f4d1489956030a07d6f605e801) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7438.jpg)
I inserted the screw into the nut.....and then placed the nut and screw assembly into the vise grips:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7439.jpg&hash=53b1321bbaa6e02bf1e1821b3843d1405e1a2d69) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7439.jpg)

I used steady pressure on the tool and carefully cut it off:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7440.jpg&hash=b9262172c57c3226dab6884766dbfe5e23b6a7f9) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7440.jpg)  (https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7441.jpg&hash=ff1009d09bc2e91fe5e1ad52411a51dc1387c0c8) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7441.jpg)

(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7442.jpg&hash=82caa0669e5625bcaa00492766c8043d82b93187) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7442.jpg)
There we go!  All shortened!

DO NOT TOUCH THE SCREW!!!!  IT IS HOT!!!!

I'll use a pair of pliers to get the screw and nut out of the vise grips:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7443.jpg&hash=0532474dd2a48a8e53fa341011bb14232ff42011) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7443.jpg)  (https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7444.jpg&hash=ddf7d38ed4d51117849f9a101ce7c544d81f5e5d) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7444.jpg)

Now I'll use the Allen wrench to back the screw out of the nut:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7445.jpg&hash=b81a0eae1ae5fa825b9313d6290b7d96ea3e66bb) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7445.jpg)

And then install in into the double threaded Jaded extension:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7446.jpg&hash=ce715d9d231e168c18cbde09d68b4a9027ae14d3) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7446.jpg) (https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7447.jpg&hash=0a74120a2f0dab8c649e175a0c5f58763b1b50ad) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7447.jpg)

Now the screws don't stick out into the inside diameter of the part,  and you can fit an MHS speaker mount in there with no problems:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7448.jpg&hash=2532a83fc860fdb2e940ae794f500970adb06ee7) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7448.jpg)
I then repeated this process another 22 times!!

I then sanded and polished the raw brass sleeves already on the hilt and assembled the parts:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7449.jpg&hash=957bd8e7506fb4c300c65dee41596e7a0d47d2e9) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7449.jpg)

I had to modify a brass CT wheel form TCSS to clear the screw heads:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7450.jpg&hash=3ec1531213c2c684ede1f8ef58accd7cf9c0387f) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7450.jpg)
I used the sanding drum on the rotary tool to sand it flat ,  then the piece of sand paper I stapled to the bench a while ago to smooth it off.  It is also raised by adding a lock washer between the CT wheel and the hilt,  similar to the way a CT wheel is attached to a Mace Windu FX.

The polished screws:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7451.jpg&hash=ed63772e7a5a7df92513df7fd8f7485b4a9b321f) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7451.jpg)

Next thing to do on this one is drill for the switch,  an illuminated purple AV,  and the recharge port.....that will be fun,  because there isn't much room in this hilt for much in the way of electronics,  which I'm still decided upon..... ???

I don't know why, but Ive been looking more and more at those grip sections, they look really nice. And I've always been impressed with your brass sabers... makes me want to make one of my own. I just wish the brass pipes werent so expensive. I really will need to be putting an order into TCSS sometime soon.

Your brass sabers are unbelievable.  Where do you get the brass tube?  Is it custom or do you simply sand down chrome tubes?

Man, this one totally slipped under the radar - didn't see it till now.  It's shaping up to be one of my favorites of all your brass sabers.

I'll be watching this one with great interest.  8)

Looks great. Thanks for the tutorial on how to trim the screws. That's been bothering me for a bit. Using the nut is ingenious.
After using the rotary tool, did you have to use diamond files to clean up the screw threads at all?

Nope,  they screwed right into the saber after cutting.  I do sometimes just use a 120 grit sanding drum to smooth out the threads at the tip though....kind of like adding a slight chamfer to them,  but these were okay after unscrewing them through the nut.

While the forums were down,  and after I had finished BS-22, I decided to what I could to this saber while I make a decision on what soundboard it should get,  so I drilled it for the illuminated A/V switch:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7512.jpg&hash=58f251583bdd3e13fd9ffaa4cc8c402c44a1faf2) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7512.jpg)

It didn't turn out too bad:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7513.jpg&hash=727c4421acdd9b184aca6984d4a64532afb4cf59) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7513.jpg)

A sneak peek at the assembled saber hilt:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7514.jpg&hash=5ff8f96771430785a17cc9bbcc4008cc9aed1d98) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7514.jpg)

I do have one other thing I'm working on for this one,  but depending on the soundboard chosen,  it may not work out....I am working on a crystal pommel for it that will use a purple acrylic crystal between two MPS inserts....it's a neat little set up that I have yet to take pictures of,  but I'll post some as soon as I get them taken.

So here's what I had planned for the pommel for this one:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7585.jpg&hash=0d43c044f5012a23eafb4b63b7bfa58b530c80c7) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7585.jpg)
These parts will assemble to form a simple crystal chamber.  I'll use two of the TCSS MPS inserts (style 7's) and some 4-40 pan head screws along with an acrylic crystal from TCSS.

It will basically go together something like this:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7586.jpg&hash=d74d12723a424a068d1e60d07331c94e57e0125a) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7586.jpg)  (https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7587.jpg&hash=05085cd800fe63a58a7ede6e2fc6ec4653c65c09) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7587.jpg)
This assembly will fit inside the pommel:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7588.jpg&hash=a8046caabd1a658968b24268e4f7175afd3c7092) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7588.jpg)  (https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7589.jpg&hash=5c3b1d3e80dbefc8330b65132e42340bebd0d3b2) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7589.jpg)
The question is,  will it light up?  So I wired up a 2-AA battery pack and a blue high-brightness led (all I have at the moment) and checked it:
(https://)http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7590.jpg (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7590.jpg)
Yeah,  I think that'll work!

I'll go ahead and assemble it in the pommel.  I started by dropping in the insert,  than added the snap ring and screws/spacers along with the crystal:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7591.jpg&hash=a4459aae040dcd8d05f2fe7098262f6e3f4cba61) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7591.jpg)

Then I installed the inner pommel insert and it was finished:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7592.jpg&hash=1074e379c614a6fc2e9ffbd7919574d0a7c949bb) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7592.jpg)  (https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7593.jpg&hash=489d34f540441dbbcfedd349d01a385d4aa391bd) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7593.jpg)
Next,  up,  I'll start on the battery pack/speaker combo.

To be able to wire the led for the pommel to light up,  I'm going to need to be able to get wires around the speaker in a way that keeps them from getting squashed and subsequently damaged by the pommel.  I decided that I could do this by increasing the depth of the "step" that the speaker sits on in the speaker mount:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7594.jpg&hash=99470a7f070750b552bdcadd70ab77b6fdcc0ac3) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7594.jpg)  (https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7595.jpg&hash=4d5929aab1db79ed055757f0135fe3202c63f4d7) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7595.jpg)
Since I don't have a lathe,  I'll do this the cheap way...I'll use the sanding drum attachment on my rotary tool instead.

After a few minutes of grinding,  I had increased the depth to an acceptable level:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7596.jpg&hash=5acd11799131888a0b96c971aab5a91dbd1e088c) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7596.jpg)  (https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7597.jpg&hash=3debfd622165aa89f67ded4d9afcf8c5bd6e3c6b) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7597.jpg)

Here it it next to an original speaker mount:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7598.jpg&hash=ec2a30d37eb43a84f4469ead605ed7459c78a1ae) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7598.jpg)

Now I'll need to cut some channels for the wires.  I'll use a side scrolling tungsten carbide bit for that:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7599.jpg&hash=f5cadf284898345fd19832defac1d09e5ea8c22c) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7599.jpg)  (https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7600.jpg&hash=beb4869e91c29ea2ca711c022870ac4a5ac6e6f1) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7600.jpg)
Hmm...those need to be deeper,  I think:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7601.jpg&hash=2a4a3dd2a155b78227ab64ad5f9f41635258bdfc) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7601.jpg)
That should work....let's try a piece of wire in there and see how it looks:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7602.jpg&hash=d03088f8b406219498629e41f35def53844794b6) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7602.jpg)  (https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7603.jpg&hash=28937cdb899ea7601a7de4a74252adf54de6dfd6) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7603.jpg)
Yeah,  I think this should do the trick!

Let's try it against a pommel:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7606.jpg&hash=0207b4579dbecd3aa1cd733ee6e4a99baa09f666) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7606.jpg)
Yup!  That's definitely going to work. The wire was tucked in nicely inside the speaker mount and shouldn't be a problem when installing the pommel after changing the batteries.

Now,  since I'm cutting and grinding on this speaker mount anyway,  I might as well go ahead and do the modifications to back vent it,  too:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7607.jpg&hash=6d216469faa203c8ce3b74f1cb5b982696f0c7c5) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7607.jpg)  (https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7608.jpg&hash=e2228f0501cb3b54ea2f9fe08b43fba6f1783bb8) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7608.jpg)
I used the same tungsten carbide side scrolling cutting bit that I used earlier to "mill" some channels for the sound waves to vent through.  This should change the pitch and tone of the saber making it seem louder than it really is.

I'll attach  this to the battery holder using two 4-4 screws that have been cut down so as not to contact the batteries or the springs in the pack and cause a short:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7609.jpg&hash=9d21598f9b0656c41b08172885b97d1d7d784d4c) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7609.jpg)
I think I can get started on wiring this one up!

Before I can start soldering anything,  I'll need to determine wire length...I'll do that by mocking up the components out side the hilt:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7610.jpg&hash=37cccb43b079cad9d124df9750c9a1e239ca4eeb) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7610.jpg)
This will let me know if the parts are actually going to fit inside or not.  Looks like they will:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7611.jpg&hash=ba9a8c39b7150ab2a0cb8dc822021dc685b7da62) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7611.jpg)
I'll slide in the sound board and then the battery pack to be certain,  though:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7612.jpg&hash=ef1982c77bf2c41bee56fa8a7f37ae697304fe25) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7612.jpg)  (https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7613.jpg&hash=9883337ce77644b3b68c329b92bfb61a673576d3) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7613.jpg)
Looks like I'll be okay using the MR board in this one.  I installed the pommel just to be sure:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7614.jpg&hash=102d5eaf82c1c65f2dae3b489f7af3c53c5fb28b) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7614.jpg)

I got to this point and then got to thinking that I better make use of the extra vents I put in the back and sides of the speaker mount.  I think I'll try my hand at drilling holes in the base of the MHS choke,  like LDM does in his Reverse Sound sabers,  so I marked off the locations using a permanent marker:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7615.jpg&hash=131c1565810785fb140091831a52b49eb3edb4e6) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7615.jpg)

Then set it up in the drill press:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7616.jpg&hash=65664bf34f6c59df3ed8c3ffee12787abf0d0da3) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7616.jpg)
Getting it set up right would have been easier if I'd had an angled block to sit the choke on,  so I improvised and used an old 1.2" ext. instead.

I drilled one hole,  then rotated the part and id each of the rest of them:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7617.jpg&hash=b1a529a95caa74efe38420181e6a7ce839370772) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7617.jpg)

I tried it out on the switch body to see how it looked:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7618.jpg&hash=16ab62f6ebe12817a50ca605ce8aab92bdca3e27) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7618.jpg)
Not too bad for having been eye-balled!  I don't have an indexing tool,  so I just marked them off by hand using my eyes to get the spacing for the holes where I wanted them.

That being done,  now I can start on the wiring!

To start on the wiring,  I'll need to run wires through the battery pack to the speaker and the accent led for the pommel:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7668.jpg&hash=8b50ad023539362cfc351bcd37cfdecf40d049f5) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7668.jpg)  (https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7669.jpg&hash=f8af549bc8f9e0c468e37cb71635fd4e6174bb4e) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7669.jpg)
The led used here is a 5mm white,  3.3v, 20ma. and will require a resistor. I'll add that at the soundboard,  though.

This assembly will fit against the pommel like so:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7670.jpg&hash=f90ad3f3a150b921c9e82ef0dbfbd27ac8a4c56e) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7670.jpg)  (https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7671.jpg&hash=0f862974acae80dc4605c093c4b989c7d74c857f) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7671.jpg)
The wires for the led are nicely tucked in and out of the way.

I applied some power to the led using the 2-AA battery holder and checked to see how it lit the crystal:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7672.jpg&hash=0320b401ff94cea6dcf4d3e0d899f50692becc05) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7672.jpg)
That looks good!

Now I can start making the connections to the sound board:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7678.jpg&hash=0e4cdb7179c5ac08bb4d5a85f0cf415cf73c5df7) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7678.jpg)  (https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7679.jpg&hash=b8f846a840f104bcfdefbd66a2dd36b26eaf7034) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7679.jpg)
I soldered the brown wire for the speaker,  the black wire from the battery pack,  and the red and yellow positive wires for the battery pack and speaker directly to the board.

I added a pair of leads for the switch led,  too:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7680.jpg&hash=f2ab8d3fc5551d738394660dfee18b0ed8a2cd16) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7680.jpg)
The gray wire is the negative,  and the purple is the positive.

With all of the connections made,  I popped in a set of batteries I had on the bench and checked it:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7681.jpg&hash=882efe068f1cf3904b8fb15cea066f906902256d) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7681.jpg)  (https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7682.jpg&hash=c6fb54edac8c131f8e0734bd2cd2315b4073db97) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7682.jpg)
Okay,  that works...let's see how it does with a main blade led attached,  too:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7684.jpg&hash=cef6b5c4d42653cf5073b4ed2a06b9ba81f096d5) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7684.jpg)
Looks good....time to finish this one up,  then!

I heat shrunk the board:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7685.jpg&hash=af369412373a085556f63d4ede05f0e4c39326db) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7685.jpg)
This will protect it fro shorts inside the hilt.

I slid it through the grip extension:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7686.jpg&hash=f0570faf02fc0c76941a6a79f91d36222b371156) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7686.jpg)

Then added the switch body section:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7687.jpg&hash=6421271cbf76fc123ac3a9bcca35f26b2ffd68e1) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7687.jpg)
Now I'll need to wire up the switch....
Title: Re: QUI-GON JINN's Brass Saber 21 (BS-21)
Post by: QUI-GON JINN on May 29, 2010, 03:06:21 PM
I pulled the switch wires through the hole in the hilt:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7688.jpg&hash=0aaa7c6dff0bf0652e57be8d1cfedbcb1d8e2ef2) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7688.jpg)
And started soldering them to the switch. I started with the negative for the led....then added the positive and the switch leads:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7689.jpg&hash=4403dfc683a10f97cec74bf93dc5257efa41fb08) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7689.jpg)
It was right about now that I realized I had forgotten to add a critical piece...the switch nut!  D'OH!!  I de-soldered the wires,  added the nut,  and re-soldered them:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7690.jpg&hash=016e5dfdecbd260f0dd57499119d8bea0392f469) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7690.jpg)
I shrunk the heat shrink over the tabs on the switch,  inverted the saber so the nut would slide onto the switch and started it:

Then tightened it up:

I wired up the led,  and added the choke,  and installed the led:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_7693.jpg&hash=74a9a94db85c3d7ddd31d6c0daa1fc43ad44ac0d) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_7693.jpg)

Then added the blade holder:

Here's the switch lit up:

This has just the right amount of brass to silver ratio IMO... really sweet. Congrats Master Kenobi!

Just a little update on this saber.....OBI-WAN recently sold it to Sand People Are People Too,  and requested that I take a look at the pommel led,  because it was apparently having an issue with lighting up properly,  most likely from a bad/broken connection:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_9110.jpg&hash=718a982d7b765647138e96ebfe4979bf1c46d043) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_9110.jpg)

I wasn't really happy with the way the white led lit the purple acrylic crystal in this one,  so I decided to upgrade it to a violet/purple one I picked up from mouser.com:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_9111.jpg&hash=51e6d7dbe213e98cb5a7c251b6d0f284cae374d0) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_9111.jpg)

Here's how it lights up the crystal in the pommel:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_9112.jpg&hash=481865d787d123cfd72ca9d34fd3466bde1d5e5e) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_9112.jpg)
My camera wants to make it look blue,  but in person,  it's a nice shade of violet,  that nearly matches the blade.

After removing the heat shrink from the positive side of the white led,  it was clear what the problem was:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_9113.jpg&hash=8a80180112a9f9799d816b9ab09ead05e1a813b3) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_9113.jpg)
The leg of the led was broken.

I removed the white led,  then I popped the speaker loose and using a pair of needle nose pliers, pulled out a little extra wire from the harness by sliding the battery pack into the hilt a bit;
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_9114.jpg&hash=62dc7515440e25d3b52582bea3330ea89a93ae23) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_9114.jpg)

I soldered on the negative lead of the new violet led:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_9115.jpg&hash=df600357d6ff4abda60c21f2cd54efb06d662478) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_9115.jpg)

Then the positive and shrunk the new heat shrink:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_9116.jpg&hash=015c33109eef564c30ff06c15a466bceb2d10fef) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_9116.jpg)

I didn't change the resistor that was on the board,  so i wasn't sure how well it would light up,  but it seems to be fine:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_9117.jpg&hash=f1eb1eb687d5af58f8cd9ccfa80837f0128005e6) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_9117.jpg)
I also hot glued the wires in the side channels to keep them below the level of the speaker mounts surface to help prevent them from being damaged by the pommel when it's screwed into place.

I think it's done,  and ready to go to the new owner on Monday:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_9118.jpg&hash=ab807b31e3e4bbb2bb44184f879bde154461627f) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_9118.jpg)
Again,  I think the purple acrylic is what's messing up the camera by refracting the light waves a bit or something,  but it's actually a nice shade of violet.

The rest of the saber still works just fine,  too:
(https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_9120.jpg&hash=0fb3138375ff6483e3075bfc29bcceca11f826a9) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_9120.jpg)  (https://www.fx-sabers.com/forum/proxy.php?request=http%3A%2F%2Fi119.photobucket.com%2Falbums%2Fo141%2FJay-gon_Jinn%2FBrass%2520Saber%252021%2F100_9119.jpg&hash=fd3faec507ebc2a9585eb4dc032ea7d89bf5459f) (http://i119.photobucket.com/albums/o141/Jay-gon_Jinn/Brass%20Saber%2021/100_9119.jpg)
so,  Sand people,  get ready,  as it will likely be in your possession before Thanksgiving,  or at the very latest,  the Friday after.

Looking good! It seems whenever one of your sabers stops back at your place it just gets better. Buyers should just send them back every 6 months or so for upgrades.

It's really hard to suppress the giddiness that I'm feeling right now.  THIS, folks and friends of the forum, is some customer service, well after the fact.  Thanks Qui-Gon and Obi-Wan.
