After weeks of planning I finally started on my 1:1 replica Orgus Din lightsaber.

It is still early but here are some photos of the machining process.


Emitter Collar





Emitter Front



Front with collar. The collar is a friction fit over the emitter front. It will likely be secured in place by a screw hidden under the shroud and / or superglue.



Stay tuned as I will continue to update this thread with my progress.

Completed work on the Pommel today.

Milled the axial and endcap slots using my rotary table.



Marked off the slot ranges with a Sharpie to make sure I did not over cut the slots.

2/28/2016 Update

More progress on the Orgus Din build...

Handle slots milled. The work pulled up slightly milling the reveal slot and almost ruined the part. I will be able to correct that with some filler as the wood will cover it up.


Grill and bottom bezel. The bottom bezel will be etched with a decorative pattern.


This is the auxiliary button bezel and plunger assembly. This will also serve as one of the mounting screws for securing the handle to the front.

Great work, want to see how you'll handle the shroud, Goodman style or F.R. 3D printed style, or could it be all hand milled madness? I can't wait.

The shroud will be acid etched following Khal's tutorial. This will be my first time around attempting to acid etch so I will be doing practice parts first.

IMO using 3D printing for the shroud would be "cheating". I am fine with 3D printing for chassis and such but not for parts the should be machined from metal.

Cheating? You know you can have parts printed these days that are completely made out of brass. That's what we did with our first full metal prototype. The ones for the run were all cast in brass and then powdercoated. There's no way you can get it more "metal" then that  :wink:
The model is printed in Wax, a mold is made and the part gets cast en genuine brass.

This build is a handmade custom 1:1 replica Orgus Din lightsaber. I produce all the parts using my manual lathe and milling machine. Yes, using 3D printed parts for this build would be cheating. I thrive on the challenges involved in making these parts by hand.

I am sharing my build progress for others to enjoy and learn from.

People can use whatever they want for their own builds.
